Duct mold, and the jobs you should not improvise

Duct mold means growth in the air path, not dust on a grille. It is fed by a wet coil, a dead condensate drain, or a return pulling damp crawlspace and attic air. Seal reachable leaks with UL 181 foil tape or mastic, clear the drain if you can do it safely, and hire help when insulation is contaminated. Never seal a flue or combustion air.
You can't see most of it. A clean-looking home can still hide moisture behind the walls and in the ducts. The way through is a plan, not a scare.
The grille lied to you by being boring
You cleaned it. The smell came back with the blower. That is the moment duct mold, or at least a wet duct, gets on the list. Flex duct and metal both pass air from places you do not sit. If a return boot is open to a humid crawlspace, the system is a mixing valve between that crawlspace and the bedrooms. Growth on the inner insulation is the version you do not scrape yourself. A leaky seam you can see with a flashlight is the version a careful Saturday fixes.

Your tools, on purpose
Foil tape listed to UL 181, or water-based mastic, on clean dry metal. A flashlight, a screwdriver for the grille, incense for the smoke test, a new filter, a mirror if the boot turns a corner. Cloth duct tape is not on the list. Neither is spray foam shot blindly into a return, which can block a fire damper or a combustion path if you are sloppy near the equipment.
With fuel-burning appliances, confirm the carbon monoxide alarm works before you change how the room breathes. If you feel dizzy or headachy while the equipment runs, leave and treat it as a possible CO problem.
The inside of the flex looks dusty.
Dust is normal in an old line. Seal leaks and change the filter. Do not rip out every run because a flashlight looks dramatic.
The insulation is speckled or fuzzy.
Stop. Contaminated HVAC insulation is a professional remediation and HVAC job, not a bleach rag.
The pan under the coil is full.
The drain is clogged or the trap failed. A wet pan keeps the supply side damp no matter how pretty the tape job is.
I want to coat the ducts with a chemical.
Coatings and foggers are how people irritate a whole house. Fix water and leaks first. Ask a pro before any internal coating.
After the seal, prove it
Run the fan and repeat the incense test. The smoke should not dive into the cavity. Smell the supply in the bedroom that complained. Write down the humidity. Under about 50 percent indoors makes every other step more likely to stick. If the crawlspace is the source, the return guide is the next hour, including the part where you do not live with a standing puddle under the house.

Common questions
Can duct mold make the whole house smell?+
Yes. The blower is designed to share air. That is why a small leak at a return feels like the sofa went bad. Seal the leak and the sofa often gets a reprieve.
Is a full duct replacement the first bid I should accept?+
Not usually. Leaks, the condensate drain, and a soaked run are specific repairs. Replace crushed flex or contaminated insulation when a tech can show you that piece. Be wary of a whole-house bid that never mentions the drain pan.
What tape, exactly?+
